One word: premailer.
We use it in gem form for all of the LayerVault emails. https://github.com/alexdunae/premailer

Lots of pain points in HTML email. I've been working on them at very large scale the past few years and have learned some good tricks.
Premailer is definitely cool, you absolutely have to inline your styles. If you use MailChimp or the like, they do it automatically, which is cool.
